So the dreaded rust is starting to set in on the sills of my 92 F75. What's the consensus Should I just patch it or can I get a replacement rear sill

my god rpelace it mate. with a hole like that you can bet that the surrounding metal would be roten oo, or at best on its way.
replace the sill and forget about it coming back. to be honest it would take about as much time as patching it. just hacksaw the old one out and replace!

If i were you id replace it, as it looks severe and is only going to get worse.
Plus if youre like me and testing the capability off road then you dont really want to make it easier for the wet stuff to intrude.
Sill
My advise would be to replace that complete sill. The surrounding areas will be rotten and will keep blowing with the welder. The floor looks a bit rusty as well and I would advise scurfing that back before that holes as well. Once complete fill the sill with waxoyl and treat the floor with Shultz or similar. It is worth checking the drainage holes on both sill sas this seems to have caused the severity of this rotten sill. Daihatsu are usually quite generous with their rust treatment to these areas perhaps this one slipped through on the last Friday shift.
