Forum:
Recently purchased a 1996 1.6 Rocky, runs well but found fumes were getting into cab.
Checked usual suspects i.e. exhaust, manifolds, fuel leaks but found nothing wrong
Booked it into a local "4x4 SPECIALIST" to try to find the problem and to give it an intermediate service. They oiled & greased it but could not find the problem (assuming they looked!)
Booked in with local Daihatsu dealer, they could not locate source of fumes but suggested a possible leaky petrol tank and advised it as expensive to remove to check as all the bolts were very rusty.
I decided to do another system check right through and found that the plastic non return valve fitted to one of the return lines, located inside the cab behind the trim at the rear,had a crack in it.
I decided not to waste any more money buying a £40 part that may or may not be the one, so I used the "fix anything" putty to provide a complete encasement of the top of the valve.
It has been 6 weeks now and no fumes!
I now need to figure out how to remove the one sheared fuel tank bolt and other rusty ones in case I do need to remove the tank, any good ideas?
Its a very common, well
Its a very common, well documented problem, which you have taken the normal course of action to fix.

Rusted
Mark the centre of the bolt head carefully, centre pop this, and drill carefully through the bolt, begin with a small drill bit, progressively getting larger.
Depending on what size the bolt thread is will determine the maximum drill needed:
8mm = 6.75mm drill bit
10mm = 8.5mm drill bit
12mm = 10.2mm drill bit
Drill to the maximum size, if the bolt head does not fall off, put a socket on, it will easily shear off, tap a new thread into the hole and fit a standard bolt with copious amounts of copper grease.
