heater plug relay

ive got an intermitant fault on the heater plug relay
usually i turn the key , lights come on and the heater plug relay thumps in ...orange light goes out truck starts

occasionally.. i turn the key lights come on but heater relay doesnt sound like its clicked in... light goes out engine turns over with unburnt diesel smoke out the back.... it may take half a dozen or so turn offs and ons before the relay clunks in and then truck starts with clouds of smoke.. as orange light works and fuel solenoid appears to be working i assumed immobiliser is ok and possibly dirty contacts in relay.... so swapped relay with one off my scrapper..the one on the inner wing near the battery , two bolt on connections and a two pin plug... exactly the same thing happens... fine for days then it happens again.

have i got two dirty relays or is there something im missing..i assume ive swopped the right relay?.guess i could fix up a switched feed to the relay to eliminate bad connections in the signal to it...sort of press the button toll the light goes out jobby...

any other bright ideas?

does sound like faulty relay,

does sound like faulty relay, as the new one is old it could still be that, you need to check the input side is "telling" the relay to switch and that there is no fault in the wiring between the relay and the glows

yesterday afternoon in the rain it played up again , relay wouldnt click in.... gave up and took the disco instead... when i got back it had stopped raining .. i popped the bonnet and poked and prodded at the wires from the relay to the loom.... it then worked properly several times... think when i get time ill strip the loom back a bit to see if theres someting silly under the tape.. the two pin connecter looks ok ...the wires are soldered onto the actual relay coil so might resolder them if i cant find anything else....
or it could be somewhere completely different

its been slowly getting worse and playing up more often.... been carrying a can of easy start for when the heater plugs refuse to work... have had to use it twice... couple of week ends ago i rummaged around under the dash in the parts department and found the timer relay so swapped that over.... no discernable improvement so i decided to bite the bullet and try to sort out the rats nest of the immobiliser wiring.... after pulling it all apart and referring to the scrapper it wasnt that difficult... basically the connector behind the ignition switch had been cut out and the two sets of five wires connected to the black box.... took out the box and joined the wires back as origional... touch wood its been starting perfectly ever since..... looks like the immobiliser was randomly not sending power to the heater plug circuit

You're missing something.....

1. First I think you should check all the earths.
2. The glow-plug heating system on diesel Fourtraks generally consist of an ECU (mounted on the side of the drivers footwell), water coolant temperature sensor and current measurement shunt which measure the current through 3 (not 4!) of the glow-plugs. As the system measures the current flow, this causes problems if a glow-plug fails. The temperature measurement system decides if glow-plug heating is required - also the glow-plugs continue to energise during engine warmup to minimise emissions.
3. The service manual has a section + wiring diagrams for the glow-plug system - try Ebay, or PM me with your email address and I'll send the sections.
