Welcome to the site.

I have the same problem,it would seem this is possibly related to wear on the syncro ring for 2nd gear, your not alone, there are many posts on this subject. have you tried the double de-clutch method of changing gear ???. In my case the problem is more apparent when cold, after a long Motorway run I do not have any difficulty in changing down, I live with it !!!!

I did read in a magazine writeup on second user Fourtraks, that 2nd gear was their weak spot, due to fact many of these trucks were used to pull cattle/horse/heavy trailers. Though this is not the case with mine.

There has been suggestions, that a too heavy grade gearbox oil can cause this problem. Allso wear internaly on the gear stick or selectors ( check for a post by 'assassin' re this problem).

Thanks for the advice, until

Thanks for the advice, until i found this site i was going to replace box ! But will try the methods suggested, replacing the box would cost £300 + expensive when you consider how small a problem it is at mo ! my local gearbox garage quoted me £790 for a full rebuild !!!!! could buy another blooming fourtrak with that,

Check the nut on the rear of the transfer case first, these come loose and allow lateral movement of the mainshaft assembly, giving these symptoms.
Go under the vehicle to the rear of the transfer case, located on the rear face is an aluminium cover shaped like Madonna's bra, it is inclined at 45 degrees, remove this and you will see two shafts with nuts on them.
Locate the upper left of the shafts and using a 30mm ring spanner, tighten as tight as you can, i use a 6' long bar when over the pit, ensure the flange of the nut is tightly peened into the keyway on the shaft to stop it loosening again.
Refit the cover using gasket sealant and try the vehicle, if it improves things, it is the nut, if not ews's post covers it.
